how can send mass email to all users? ~4000.

We are using a paid for SMTP service (smtp2go with 40 000 monthly mail limit) and hardly ever use mass mailing.

We have over 30 000 members and after around the first 3900+ the ACP mass mail page refreshes with:

Gateway Timeout
The gateway did not receive a timely response from the upstream server or application.

Apache Server at xxxxx.co.za Port 443

Assume the mass mail routine is timing out? If so, is there a way around this? Would unticking the 'send immediately' fix it?

Most likely yes. Have a read on Manual > Administration Guide > System Configuration > Mass email to get an idea how it works.
